SmileHello everyone.i'm pleasured to say that i've been caught by the scandinavian virus, with the superturbo thing.i had bought a C class w202 with automatic OM605.960, which i pulled out, thinking to fit it in
Jeep XJ.i've changed my mind, thinking in the way of buying a w210, which i did.
here is the stock engine
motoru.jpg (38.86 KB)

i can't manage to post all of the pics for a reason.
the pump is coming from an OM602 and it has 6,5mm elements from McCormick tractor.it was fitted on the bench and turned over by hand by a couple of times only, and reached over 950bars.
the turbo comes from Volvo truck, Garrett twin scroll.i'm concerning about the exhaust housing a bit(A/R 1.00), being to big, late spool...
Intercooler from Jeep WJ 2,7 CRD
Exhaust manifold is self made.first one ever.

Next week i'm planning to pull out the stock lazy om604 from the E class and put the 605 in.Smile

An A/R of 1.00 is pretty big, you could probably find a .88 or something to fit your needs a little better. Might have to machine the inside of the housing out so it can accept the turbine wheel. Big Grin

Little update

the om604 flywheel and clutch has been fitted to the om605.the clutch disc was modified by a local shop with ceramic pads.drives all right, thanks to the springs from inside it.

yesterday i had tested the car, it has some power potential, but i'm disapponted cause the turbo's exhaust housing it's to big(A/R 1.00), and the turbo doesn't boost anouf.only 0,5 bars ...
definetly i need to chop the housing and resized it, like EDH did on his project.(pics on forum).

looking forward for better resultsShy

T04E4 turbo is a bad setup for the om605.huge lag with only 0,5bar boost.i'm thinking to buy a GT35 turbo with 0.63 exhaust housing, compare to the 1.00 A/R i've got now.
and by the way, my driving licence is suspended for the next 30 days, cause of speeding, so probably i will have some spare time to finish my setup.Sad

3 inch exhaust has been fitted with self made rear muffler.

Lol, it's not funny that you're banned but you are using the extra time you have because of a ban for driving a car fast to make a car more fast..

Everyone here goes for Holset HX35 because they are a much cheaper equivalent version of a GT35 I tought at least.

Installed:

OM606/722.6, big IC, W220 brakes.
Planned:
DIY manifold, compound, 722.6 controller, built IP.
[i]Less rust..

garrett gt3582 with 0.63 exhaust housing has been fitted today.the boost has been improved, but not anouf.only 1 bar in high revs.i'm trying to figure out why.i think that the injection pump is the problem.6,5 mm elements, and only 70cc.the bench man who built the pump told me that he can not provide more fuel, like the others from this forum which are running with 120-140cc, or even more.

Undecided

I think your testbenchguy is lacking skills and only capable of overhauling stock pumps. You could look at max rack travel. that will probably give you much more fuel.

70CC is only about 170Hp on a 5 cyl . Get some proper elements. 6mm bosch from OM605/606 electronic turbo pumps can do about 95 CC and that's good for 200HP. For more you will have to send your pump to dieselmeken for 7.5 or 8mm elements

I was arguing with the bench man about the injection pump, and he decided
to improve it, lightened governer, some other tricks, and yes, it's better than before, but still not a rocket.

the headgasket has been burned 2 weeks ago, the cylinderhead was very warped cause of overheating and we skimmed it for 0,4mm.we could not go deeper then that.new viscous fan has been fitted, no thermostat, good and clean radiator, but i'm still fighting with the overheating.after less then 300km, headgasket is burned again, and i'm afraid that i need another cylinder headSad

1.why when i'm flooring it the coolant temperature goes nuts? the extra fuel really produces so much heat??? this engine is my first project of this kind. is anyone of you having this problem??? what about those who are running 7,5 and 8mm pumps, with massive holsets?

2. please check my exhaust manifold picture from the top.the design of it can be reason why i'm having boost only in high revs?
thanks

The thermostat acts like a alibrated orifice to divert coolant to engine/radiator, without a thermostat the coolant pump is likely circulating coolant around the engine and NOT the radiator.

If there is clouds of black smoke behind you when you floor it, that will cause high exhaust gas temperatures causing the cylinder head to overheat (based on you saying not enough boost which would cause lots of unburned fuel [high egt + black smoke])?

Edit: sweet manifold, make me one..

Smile Hello... missing for a while... After a broken gearbox in 4th gear and broken differential earlier on this year, more work has been done to the 605.

7,5mm elements from Goran have been fitted.      Everything has changed: power, boost and smoke!!! Smile

Before i was struggling to get 1,3 bar with 6mm elements. Now i have over 2,3 bar of boost just by changing the elements and fitting 4inch air filter straight on the turbo!

The GT35 copy is whistling very nice! Big Grin

In regards to the heat problem, also check the waterpump, as in remove it and check the impeller. The original ones are made of plastic and falls apart. No noise from the pump makes you think its ok. With only 2 or 3 blades intact on the pump, it will push water around but just barely.

(12-08-2015, 09:23 AM)Hario I was wondering why you did not keep the 605 in the w202 because it is much lighter then I realised is it because the w202 is ugly.

C250TD is 1480kg and estate model is 1520kg, E290TD is 1540kg, so they are almost the same weight. Only lightweight merc is old 190E.

Well that is awkward. Our W202's have an extra cylinder as well!

Angry  when my engine reaches high revs, an oil leak appears from somewhere between the cylindear head and the engine block, just under the exhaust manifold, but i can't see exactly. i have to investigate this problem over the weekend.

did anyone of you had this problem before?

The only thing I ever had close to what you describe wasn't a leak from the head and engine. It was a leak at the turbo oil feed line at the turbo. It only leaked at sustained rpm. I lost a quart of oil running 70 mph for 30 minutes. It did spray onto the block very close to the head.

I've done a 4200km (2600 miles) journey across Europe with the car this winter, and fuel consumption was 7.5 liters/100 km (38 mpg), which i think is not bad for a daily SuperTurbo. But definetly needs a 6 speed gearbox for long journeys. Smile

Huh Sadly i have to say that i have to change 4 glow plugs in a month, all of them at no.1cylinder. now blows blue smoke,  missfires and runs only 4.

i don't know yet if it's the injector, something wrong with pump, or something wrong in the combustion chamber. it use to cut-off on easy driving, like the pump would interrupt to feed the injectors.

maybe those 24.000km as a superturbo really affected the poor engineSad   what a shame...

A faulty injector got stuck open and let so much fuel in the cylinder that in the end caused this:
